How Railways Are Achieving Fuel Savings of Up to 10.5% & ROI in Less Than a Year

Friction is an unavoidable part of railway operations. But unmanaged friction can be costing your railway far more than you realise.

Every wheel rotation, every curve negotiated and every kilometre travelled generates forces that influence fuel consumption, asset wear, maintenance requirements and overall network efficiency. While many operators focus on locomotive performance or operational improvements to reduce costs, one of the greatest opportunities often lies at the wheel-rail interface.

L.B. Foster's Total Friction Management® (TFM) programme takes a holistic approach to optimising friction across the network. By reducing rolling resistance and minimising mechanical losses, TFM helps operators lower fuel consumption, cut emissions, extend asset life and improve railway performance.

Proven Results from Railways Around the World

Railways across North America, Europe and Asia have demonstrated the measurable benefits of comprehensive friction management programmes:

Canadian Pacific Railway (CPR):

5.7% overall fuel savings

British Columbia Railway Company:

Up to 10.5% fuel savings

Shuohuang Railway:

Full project payback in less than one year

Cartier Railway:

3–4% overall fuel savings

Union Pacific Railroad:

4.9% overall fuel savings

Nederlandse Spoorwegen:

4.2% overall fuel savings

These outcomes show that optimised friction management is not simply a maintenance initiative—it's a strategic investment that delivers measurable operational and financial returns.

Canadian Pacific Railway: Delivering Millions in Annual Savings

One of the most comprehensive studies of friction management was undertaken by Canadian Pacific Railway (CPR).

By applying lubricant to the wheel-rail interface, particularly on the gauge face of the high rail in curves, CPR significantly reduced friction and curving resistance. The result was simple but powerful: locomotives required less energy to move trains.

Additional Benefits Through Top-of-Rail Friction Management

The implementation of advanced Top-of-Rail (TOR) friction modifiers delivered even greater gains, generating an additional 13%–28% reduction in fuel consumption on test sections.

Measurable Network-Wide Results

The programme delivered:

44% reduction in curve-resistance fuel consumption on test sections

5.7% overall fuel savings on a coal transportation route

Average fuel savings exceeding 5%, outperforming original estimates of 1.4%–3.3%

Potential savings approaching 8% in some operating territories

Approximately CAD $6 million in annual savings at the time of the study (equivalent to more than CAD $11 million in 2026 values)

The scale of the assessment was equally impressive:

  • 1,606 trains evaluated before implementation

  • 1,350 trains evaluated after implementation

  • 813 kilometres (488 miles) of railway analysed

The business case proved so compelling that fuel savings justified a reallocation of budget from fuel expenditure directly into engineering investment.

British Columbia Railway: Greater Curvature, Greater Opportunity

A comprehensive study conducted by British Columbia Railway Company demonstrated a clear link between track curvature and the fuel-saving benefits of friction management.

The findings showed that as curve density increased, so did the opportunity to reduce fuel consumption.

Fuel Savings Achieved

Up to 2.3% fuel savings on tangent track

Up to 10.5% fuel savings on routes with higher curve density

For railways operating through mountainous terrain, heavy-haul corridors or networks with frequent curves, friction management represents a significant opportunity to unlock further operating efficiencies.

Shuohuang Railway: Rapid Return on Investment

Covering a 1,176 km round-trip corridor between Shenchi South and Huanghua Port, Shuohuang Railway undertook a field trial to evaluate the impact of friction management technology on locomotive energy consumption.

The results were striking.

Data collected throughout the programme demonstrated an average reduction in locomotive energy consumption of 6.9%.

Following the trial, L.B. Foster conducted a detailed cost-benefit analysis based on deploying friction management technology across 33 locomotives.

When energy savings were combined with reductions in wheel and rail wear, the outcome was clear:

Project Payback in Less Than One Year

The assessment confirmed that network-wide deployment would deliver a return on investment in under twelve months, demonstrating the economic value of a comprehensive friction management strategy.

More Than Fuel Savings

While reduced fuel consumption often attracts the most attention, the benefits of Total Friction Management® extend far beyond energy efficiency.

Reduced wheel and rail wear

Extended infrastructure and rolling stock life

Lower maintenance and replacement costs

Improved network reliability and availability

Enhanced train handling and operational performance

Reduced environmental impact and lower carbon emissions

Reduced Noise & Vibration

The result is a railway that operates more efficiently, more sustainably and at a lower total cost of ownership.

The Evidence Is Clear

Across freight and passenger networks worldwide, the evidence consistently demonstrates that effective friction management delivers measurable operational and financial benefits.

From fuel savings of more than 10% in high-curvature territory to multi-million-dollar annual savings on major freight corridors, Total Friction Management® is helping railways achieve their efficiency, sustainability and performance objectives.

Whether your goal is to reduce fuel consumption, cut emissions, extend asset life or improve network performance, L.B. Foster Total Friction Management® provides a proven pathway to measurable results.
